I have a customer with 161,000 klms on a 1997 Dakota, while towing a trailer at 90klms, he hears a large BANG, checks underneath the truck & finds the tanfer case had exploded..
Has anyone heard of similar problems?

Any info appreciated

Yep - there was a post like this in the Durango forum. Happened to a lady. Front TC, correct?
Trouble is, she never re-posted to reveal what caused it. - Jim

Add me to that list, a very expensive list of problems for my 97. I think mine started with the u-joints going out, which causes enough vibe to do some internal damage to the t-case. I replaced the u-joints about 2 weeks before the t-case broke off. I sheared 3 of the 6 bolts that connect it to the rear tranny housing. A new tranny housing, rebuilt t-case, fixing the bolts, and flushing out the tranny since it broke the rear seal in the trany also came to a total of $1,200. I can't remember the price but I think it was that much. Check the old posts in here and you can find it.

I run into this problem about 3 times a week. It usualy because people were trying to pull in 4x4 on dry pavement. They wanted to use 4Lo to get load moveing that was greater then the vechile is rated for. With todays auto locking hubs you can not activate the T/case with out the hubs auto locking. Next thing you know bammmm! With manuly hubs you engage the t/case with out the hubs locked to get a set of granny gears. I have also seen this happen from 2500-5000 rpm launch's in 4HI raceing on dry pavement!!!
